Larry,
Before you go down this pat, note that the dies are typically hardened
steel. You might find them difficult or impossible to drill out. But I
personally would not worry about drilling them. When I crimped my cables on
Island Eagle (more than 50 lugs), I used a set of linesmans crimpers, which
are not exactly the same diameter as those for boat wire. I just went with
the die that was a bit smaller than I needed, on the assumption the more
pressure was better. The results were excellent. There are also variations
in the size of the ferrules from different manufacturers.
I suggest you just do a test crimp before any drilling, etc. Best is to test
crimp a lug (the brand you plan on using), onto the cable you plan on using,
and then use a hacksaw to cut the ferrule in half. Look at the ferrule and
wire in cross section and you should see if the crimp is OK.
By the way just as an aside, before I got the linesmans crimpers I used the
Ancor "hit it with a hammer" crimper, but in a vise. I put 3 crimps in each
lug (3/0 cable) The results were excellent, and the crimps I did that way
have held up perfectly.
And of course use tinned wire and tinned lugs, I had had excellent luck with
Pico brand lugs, they are widely available in auto/truck stores and appear
to be the very same product as the ones from Ancor, right down to the
factory tooling marks, but at a substantial savings. Last but not least
don't forget to cover the joint with ADHESIVE heat-shrink.
